Based on ducting I've seen in older cars I'd gone much larger diameter tube particularly as related to the flexible hose I sourced for the purpose. A tad larger than 50mm if I recall correctly.

Still working up the fibreglass fix delayed mainly through lack of garage time sadly.

Either way it solves your problem with the large duct fed from one side. Why do it the hard way?

The final product
 
So with a number of hot polyester mixes and testing I've ended up with the following layout for the demist plenum.

In the foreground a dam I needed to add to add after making up a splitter at the rear throwing air in both directions.

In hindsight now perhaps just the dam with the right cut out would have been all that was needed but too late now.

Anyway the interlude between fibreglass hardening sessions allowed me to get on with other work as you will see on my other "miracle build" thread.

Just need to sikaflex the plenum under the dash top and I can then turn my attention to the dash proper and kick panels finally - hooray!!

A most interesting thread Slowy, but I couldn't resist a chuckle at the amount of time and effort you've gone to to try to get hot air INTO the footwells!

Up here in Godzone we can't get the rotten stuff OUT quickly enough.
