Leak down test showed two cylinders excessive. Tore down the engine. Two pistons had small cracks in the ring lands. Lifters worn, cylinders showed no crosshatch. Looked like the engine had 100,000 miles on it. Total rebuild and valve job needed to the tune of $15,000.
After the rebuild and a good dyno tune, runs stronger than it ever did.

Would I ever recommend or buy another Roush product? Nope. This is a total street engine and was maintained meticulously. My feeling is that it should have lasted a little longer. But that's just my opinion.
JHV... ouch... 15k more to redo it? A new one is about 15k. Did you get an HP increase...

Quick update. The engine is out ready to ship... now they are says they are going to review my `claim' .. I am befuddled.. when I called them to let them know the engine was burning more oil than before the rebuild (I paid 4800$ for) well within the warranty, I was tol to run the engine til the end of the season and then remove and ship back this winter.... now all if a sudden they aren't sure anymore?? I snet a video with the blue smoke apparent.. they could not refute.

Why did I pay the 4800$ ..to be sure to get the huge 3 month warrnty.. thats why!!

Now I'm back on the table for warranty reveiw????? what a saga! I'll keep all of you present and 'future' Roush buyers up to date I promise!

OK, don't to jinx myself engine # 541 built 2007 p/u car 24 Dec 2007 thus far the only problem in 18,000+ miles has been intake gasket and caused about 1/2 qt of oil. Roush replaced it and paid gas for me to take it to Oltoff in NC about 450 miles. That being said I feel vary lucky as others has so many problems! Good luck hope everything works out for those having problems, and I'm nocking on wood!

How much mileage was on your car when Denis Olthoff did the work? I wish I was close enough for him to work on my car for me! Denis helped me out on the first re-re with very helpful info and parts. I wish my original installer was that good.

The intake gasket also failed on my 402. My engine was probably built about 6 months before your engine. Fortunately, no extreme oil usage issues on my motor.

Doug - the 402 package was a great deal, that IMHO was the motor to get, when people start Stroking windsors out at 427 they need to pay attention to the wrist pin of the piston as it intersects the oil control rings - this is where you get into trouble.

The 402s should be great !

I was thinking it would be worth trailering down there to see him, Dennis is definitely a legend, and takes the time to come to the phone and answer any questions.. obvioously customer service and knowledge are his priorites! Thats how I run my business, short term cost to keep a LONG term customer!

My 427R was drinking oil and down on power at @ 30,000 mi. Dennis Olthoff had done the install and does all of the work on 1061. I took it back to him. Diagnosis: broken ring land on number one cylinder. Fix: complete rebuild - custom .015 over pistons, cylinders honed, crank polished and balance checked, deck surfaced, complete head job, intake angle cut to properly match head angle, new rings, bearings, timing chain, pins, seals, etc. About 2000 miles on the rebuild. It burns a little more oil than I would like, but not excessive by any means. It runs like an absolute scalded dog. Pretty sure it is stronger than the day it was installed brand new. Dennis is in the heart of NASCR country and surrounded by absolutely fanatical engine builders/machine shops. I trust Dennis choice of support people 100%. It definitely did not go back to Roush. Local drag strip will open up in March. I'll be able to do an objective test then to verify what my ass in the seat is telling me.

UPDATE: Just heard back and they are going to take back the engine. They have arranged for the pick up and transport, GOOD news.

This time i'm flying out to meet them and hopefully get a plant tour, and meet with them regarding what to do with the engine... and get some reassurance and a perfect engine back!!

I had quite a bit of other work done as well...tranny rebuild, clutch, front rotors, ball joints, so things are a little jumbled together, but I believe the actual engine rebuild, parts & labor (not including R&R) was just under $5k.
I might be a little off, but that's close.

Update!!!!!!!!! Good news .... just on the way back from my visit to Roush headquarters. We were welcomed and they took their time to take care of us , and set aside the time to show us around and make sure I left with a renewed confidence level.
Will be back with more soon

Bob Corn (one of the owners) of Roush has always been very good to us. I am confident they will help you out. Bob is one of the most knowledgeable guys we have ever met--he is a true gear head with gasoline in his veins.

I personally was aware of oil useage problems with Roush motors. That's is why I did not purchase an engine from Roush. I live in Canada, and not way I wanted the head aches for a problem motor this far away from the manufacturer.

David thanks for your time to read and post I 'm sure you are a busy man! You are correct, I want to thank Mark, Bob, Ed, and Bill especially.

The guys took the time to sit down and go over any details and questions we had and give us a plant tour. We now have a much better understanding of how involved and experienced Roush is in the participation of designing, building engineering and manufacturing in every aspect of the automobile industry.

If you fenced all of these experienced guys into the two city blocks of Roush industries (i think they said 28 buildings total) they could design, engineer, fabricate, paint, dyno and roll a complete vehicle out onto the street.
